Does anyone know how the size to set the partition to when going up to a 120gb HDD?

Are you talking about cluster sizes or partition sizes?
Cluster size: 16KB. This is the same for partitions all the way up to 256GB.
Partition size: I don't know what program you're using to format the drive, but most will have an option to format the drive and have "F take the rest". You'll end up with a C partition at 500MB, an E partition at 4.8GB, X Y & Z partitions at 750MB each, and then your F partition will get whatever free space is leftover. If your formatting program lets you pick which cluster sizes to use for the format, pick 16KB. If it doesn't let you pick, then it's probably using the correct cluster size automatically.
